For generator manufacturer s that rely on load banks to test the generators they design and build, ensuring those load banks are working optimally is an essential part of their annual quality policy.

For a globally renowned manufacturer of canopy generators, headquartered in Spain, the calibration and servicing of its load banks is critical to the quality output of its production. For this reason, they call on the external expertise of Crestchic to get the job done.

Steven Jewell, Service Engineer for Crestchic comments:

“When load bank testing is used to ensure the performance of new generators entering the market, it is critical that those load banks work without fault. To achieve that, regular planned servicing, maintenance, and re-calibration is essential.

“This Spanish generator manufacturer understands that no stone can be left unturned when it comes to the performance of its new products, which is why they partner with Crestchic for their annual load bank maintenance and inspection.”

A thorough investigation of performance

The Crestchic team arrived at the Spanish factory for a two-day visit, with a view to servicing two 3.3MVA 690/400V Star-Delta load banks. Even though the factory engineers were not experiencing any performance issues with their load banks, the Crestchic team identified abnormal electrical noise which was thoroughly investigated to ensure the equipment was safe and performance would not be affected.

Steven added: “The real benefit of using a load bank expert for annual servicing is that they can often identify potential issues that the onsite engineers are not attuned to. When load bank testing is so critical to business operations, this level of detail is essential.”

Upon investigation, the Crestchic team confirmed that the electrical noise was caused by a poorly routed control cable, which was re-routed to resolve the issue.

Additionally, two tests were carried out to improve voltage dip and the customer requested updated drawings so that a selectable internal/external voltage switch could be installed along with fuse protection.

Demonstrating the latest software technologies

Annual servicing provides an ideal opportunity for Crestchic to educate customers on any potential upgrades that may be required to their equipment. In this instance, the customer was introduced to the LC80 Controller that could improve user experience and reporting of tests conducted in the Spanish factory.

Steven concludes: “Technological advancements happen all the time, and we strive to ensure customers are always well-informed about whether the equipment they are using may become obsolete, or if there are new technologies available that could improve their load bank performance.

“This puts our customers in the best position to make informed choices about future load bank investments.”

Data Centre Testing: For organizations that specialize in the design, engineering, construction and operation of data centres and other mission-critical facilities, meeting uptime requirements is key to success. Increasingly strict SLAs in data centres necessitate comprehensive testing of their infrastructure before they go live, including heat load testing in the server hall. To meet this need, Crestchic USA’s Texas branch was approached by a leading provider in the planning, design, development, and operation of data centres.

The importance of heat load testing

Data Centre servers exude enormous amounts of heat; making it vital that air conditioning systems can cope with the heat output of the servers. Data centre heat load testing is a process of assessing the performance and capacity of a data centre’s cooling infrastructure by using a load bank to simulate the heat generated by IT equipment.

End-to-end load bank rental

Steven Bacon, Business Development Manager at Crestchic USA, explains, “Heat load testing is a critical step in the design and commissioning of any data center. Failing to heat load test the server hall can result in inadequate cooling, which can impact the performance and reliability of the IT equipment. Higher temperatures can lead to thermal throttling, reduced processing speeds, increased error rates, and overall degradation in system performance. By using a load bank to simulate the heat output of the servers, we are able to subject the cooling systems to different heat loads to ensure they can effectively dissipate the generated heat and maintain optimal operating temperatures.”

Load-testing solutions for maximum uptime

To fulfill this need, the Crestchic team conducted a survey of the data centre site and specified a 255KW load bank. The agreed rental package included a full Risk Assessment and Method Statement, dedicated transport for delivery, as well as fully trained installers and engineers to set up the load banks, perform final electrical connections in line with local regulations, and offer customer training and support.

Using the load banks, the customer was able to validate the capacity of the cooling infrastructure, helping to prevent overheating issues that could lead to equipment failures and service disruptions.

Vessel testing: Leading specialist in the construction and repair of vessels in the offshore area, Estaleiro Navship, commissioned Crestchic to complete futureproof upgrades to its load bank control system, replacing all elements and installing new insulated elements plates.

A team of two Crestchic load bank experts, travelled to the 124,000 sq. ft facility in Brazil to complete the work over one and a half weeks.

Ben Woodward, Senior Service Engineer, commented on the project: “Navship has a reputation for efficiency in shipbuilding, and a critical part of that process is using load banks to test the onboard power system of its new vessels. Navship was using an older load bank control system that, due to advancements in microprocessor technology, was becoming difficult to repair and maintain.

“To prevent downtime due to component failure or parts becoming obsolete, Navship commissioned the futureproofing of their load bank control system with Crestchic’s Nova controller technology.”

The role of load banks in shipbuilding

Class-leading vessels are now designed all-electric, with a single power network supplied by a primary energy source, which can be multiple units of diesel or gas turbines.

With an integrated power system like this, propulsion power can be diverted to serve on-ship requirements including refrigeration on cargo vessels, light, heating and air-conditioning on cruise liners and weapons systems on naval ships.

During the build and commissioning phases, it is vital that shipbuilders like Navship can simulate and test (vessel testing) these different loads and the way they interact with each other, to ensure the ship is finished to the highest performance standards. To do this, engineers use containerised load banks that are highly specialised and tailored to meet the demanding shipyard and marine environment.

Improving load bank performance for Navship

Part of the Chouest Group of companies, Navship launched its first vessel in 2006, and has since established itself has a leading example of efficiency in shipbuilding.

Located in Navegantes, Brazil, the expansive facility features an indoor erection building with 14 overhead cranes allowing vessels to be built out of the weather to reduce man-hours and increase quality. Navship’s new floating drydock allows engineers to perform additional inspections and repairs to meet the requirements of its rapidly growing Brazilian fleet.

Rodrigo Scarelli, Deputy Production Coordinator at Navship explained why the load bank controller upgrade was so important: “Load bank testing is an essential step in our highly efficient shipbuilding process. It allows us to accurately and safely test the operation of the vessel in accordance with the most stringent performance guidelines.

“Our fleet is growing quickly, and we needed access to additional test reporting and information, plus the ability to improve the quality standards of our load bank testing in line with the latest requirements. Crestchic’s Nova controller technology allowed us to achieve these objectives and guaranteed the reliability of our load bank equipment for the future.

“With such an efficient shipbuilding process, Navship is dedicated to installing the latest technologies that uphold its vessel construction and commissioning processes. Maintaining uptime in our Navegantes facility is critical, so moving away from legacy equipment that is becoming obsolete is an essential investment.”

Crestchic Nova load bank controller technology
Microprocessor technology is constantly evolving, making components for older hardware increasingly more difficult to source. This, combined with advancements in software functionality were the reasons Crestchic innovated its Nova controller technology.

Designed using the latest microprocessor technology, paired with Orion control system software, this futureproof solution prevents downtime due to component failure or obsolescence.

Engineers are able to operate individual or multiple load banks from a single controller and extend the system to control up to 15 load banks with proportional load-sharing. The high-speed fibre optic control cabling makes the system operable over a much greater distance and the load-step synchronisation mechanism produces clean load switching, both within a single load bank and across multiple units. For the marine sector in particular, the Nova controller with Orion software offers motor test facilities.

Importantly, once upgraded, load banks using the Nova system are compatible with all new build Crestchic products, to offer scalability to growing businesses.

The Orion control system features a large operating interface display, allowing data and frequency response curves to be displayed clearly. Advanced features of the control system can be easily accessed such as graphical display of transient performance at load change, recording of instrumentation data and storage of multi-user-defined load profiles. The Nova AC load bank control system is designed for use in resistive/reactive or resistive-only operations.

30 years’ experience serving the shipbuilding sector vessel testing

POWER FAILURE: On 24th May 2023, Manchester Airport hit the headlines, as a power outage saw check-in desks closed, flights grounded, and customers left frustrated and angry.

As the airport contends with the aftermath, including passengers who watched their flights leave overhead, flights unable to refuel, and a flood of social media comments branding the incident “absolute chaos” and “an utter disgrace”, we explore the impact of power failures in commercial airport environments.

What caused the power failure?

Whilst the technical detail behind the incident has not yet been released, an article on ITVX stated that the outage was due to “a fault at an external substation.” Electrical substations play a key role in transmitting electricity through the national system safely, effectively, and at different voltages. Faults can be down to a range of issues, including anything from problems with transformers, distribution boxes, switches, cables, or circuit breakers, to environmental factors, voltage regulation issues, or communication and cybersecurity threats.

As with any power generation equipment, substation maintenance, including periodic and planned inspection, repair, and replacement of all switchgear, structures, and ancillary equipment is a critical step in mitigating these issues.

However, for businesses and service providers that rely on electricity to remain operational, having local/site-specific backup power is critical to keeping business operations moving and avoiding costly downtime.

Backup power in airports

While airports vary in terms of size and complexity of systems, the cost and reputational damage caused by a power outage can be huge. In December 2017, the world’s busiest airport experienced a power outage that lasted nearly 12 hours. More than 1,100 flights were grounded, 30,000 people impacted, and the estimated cost to Delta Airlines alone was $50 million.

As well as the more obvious issues of lighting and electrically-powered services such as check-in screens, luggage carousels, and restaurants and other amenities being unavailable, critical infrastructure such as instrumentation in air traffic control towers, aeroplane refueling systems, or critical security infrastructure, may also be affected.

When power from the grid fails, as it did at Manchester airport in May 2023 and in a similar incident just four years before, backup generators should kick in immediately, ensuring that essential services and equipment continue to operate. Generators must be installed in sufficient numbers to meet the needs of the system that they serve, or at the very least to meet the demands of the airport’s most critical infrastructure. However, regular and routine testing of the system is as critical as the system itself – failing to test is a recipe for disaster.

The role of load bank testing

Load bank testing provides a reliable and controlled method to verify the performance and capabilities of backup generators. Load banks work by simulating the actual electrical load that the generators would experience during a power outage. By subjecting the generators to testing using a load bank, their capacity, voltage regulation, frequency stability, and overall performance can be evaluated, and corrective action can be taken where necessary. This process ensures that the generator provides adequate backup power, swiftly and efficiently, in the event of an outage.

Paul Brickman, Commercial Director at Crestchic Loadbanks, explains, “While we don’t know what happened at Manchester airport this week, and I am absolutely not speculating, such an incident serves the purpose of highlighting the critical impact of a power cut and the value and necessity of reliable backup power.”

“My first thought when I hear any story that involves a power failure having a catastrophic commercial impact is always “But what happened to their backup power?” In most cases, it’s not that the backup power didn’t exist, or hadn’t been thought about, but that it was insufficiently maintained or of insufficient capacity to keep critical services working. In any situation where there is a generator, it absolutely has to be tested – and the only way to do this is using a load bank.”

As well as the primary function of ensuring that backup power systems are working as they should, load bank testing has other benefits. Running a load bank test can help to determine whether the backup generators have the necessary capacity to handle the anticipated electrical load during an actual power outage. This information is crucial for ensuring that the backup power system can support critical operations without being overloaded.

Generators that operate under light or no load for extended periods can develop a condition called “wet stacking.” This occurs when unburned fuel accumulates in the exhaust system, leading to reduced engine performance and potential damage. Load bank testing allows the generator to run at a full load, preventing wet stacking and maintaining optimal performance.

Paul concludes, “Just as with any industry where power is critical, load bank testing of airport backup generators is essential to validate their performance, prevent power failure issues, determine capacity requirements, detect faults, and, in many cases, comply with regulations. It is the only way to ensure that the backup power system is ready to provide reliable and uninterrupted power in the event of an outage.”

SHIPBUILDING INDUSTRY: CRESTCHIC COMPLETES LOAD BANK UPGRADE FOR ONE OF THE WORLDS LARGEST SHIPBUILDING GROUPS

A global multinational shipbuilder and cruise ship designer appointed Crestchic Loadbanks to deliver a significant programme of upgrades to four 5.5 MW load banks located near its headquarters in Italy.

Known for its successes in all high-tech shipbuilding sectors, including naval and offshore vessels, mega yachts and high-complexity ferries, this world-leader has built more than 7,000 ships to date. Working from 18 shipyards globally, the group uses load banks to test and commission power sources for new vessels before they are declared fit to sail.

The project specifics

The four load banks in question had been in situ since 2013 and were in need of complete refurbishment and substantial upgrading. With new vessels being built throughout the year, this was a time-sensitive project, with only a matter of weeks available in which to complete the full program of works.

Pulling out all the stops, a team of Crestchic’s specialist service engineers stayed in Italy for three weeks – completing the work on time, exceeding customer expectations, and ensuring the four load banks could remain in service and deliver optimised performance.

Proving power performance before vessels sail

Most modern vessels are built with all-electric power systems, comprising a single power network that is supplied by a primary energy source. This is often made up of multiple diesel generators or gas turbines.

Using a load bank to simulate these conditions and test power supplies during the shipbuilding phase validates that, when the vessel makes its maiden voyage, it has a power system that can fulfill its propulsion and onboard power requirements without fail.

It also ensures that the backup power system can reliably power on-ship requirements like refrigeration, lighting, heating, or air-conditioning, keeping the vessel supplied with power in even the most arduous of marine conditions.

Experience in action

With over 30 years’ experience in serving the marine and shipping sector, Crestchic was confident it had the expertise to fulfil what was a significant value project for its service team.

Ian Casson, Service Manager at Crestchic commented on the success of the project: “The shipyard in Venice is an always-on environment, so timeframes were tight. We worked strategically to ensure the four load banks received all the essential upgrades and refurbishments they needed and were recommissioned before the next ship was ready for power testing.

“This was a substantial project both in prestige and value and really showcased Crestchic’s ability to work at the forefront of the shipbuilding sector, testing and commissioning power sources for some of the most state-of-the-art vessels on the sea.”

Arkansas-based generator maintenance business, Veteran Power Solutions, has appointed Crestchic in Texas as its primary load bank supplier, citing cost savings, delivery speed, and customer services as the main drivers.

Generator testing specialists

Despite being a relatively new business, the owner of Veteran Power Solutions, John Hill, has amassed more than 20 years of experience in generator maintenance. The company offers generator and transfer switch maintenance across a range of makes and models, including Generac, Cat, Cummins, Kohler, Taylor, and Briggs and Stratton. A key part of the servicing offered by the company is generator testing, which uses a load bank to apply a dummy load in order to fully test the integrity of the generator and ensure it will work in the event of a power failure. The company also offers regular load testing regimes to ensure that backup power systems meet NFPA-110 standards.

Why load banks are key to success

John explains, “Load bank testing is a key part of any generator maintenance strategy – it is the only way to fully test how a generator will respond under a full load, including testing the fuel, engine, cooling and switchgear are working as they should. It is critical to my business that I have a supplier that can provide the load bank technology I need to test gensets quickly, reliably, and at a reasonable cost.”

To fulfill this need, Veteran Power Solutions turned to Crestchic. With over 40 years of experience in the supply of load banks and power testing equipment, Crestchic is a global business that has facilities across the US. The company has the expertise and capability to develop tailor-made testing solutions, from standard-size resistive and reactive load banks or custom-designed and built load banks of any size at any voltage and frequency.

Good customer service for all

Crucially, Crestchic offers the same level of service whether the company is a small first-time customer, or a major player in the data centre industry looking for a whole fleet.

John continues, “I went with Crestchic because they were easy to do business with. I’m a small, veteran-owned business, and I know that Crestchic deals with some of the big players, including hyperscale datacentres that require multiple units. I first reached out for a proposal to rent a 100KW load bank for a few months and was really impressed with their response time, cost savings, and the level of support they provided.”

Based out of Texas, the Crestchic team prides itself on providing excellent customer service and a fast turnaround. As load bank rental specialists, the team knows that the equipment is used to run mission-critical testing, often at short notice. The team has a fleet of load banks available for hire. Each unit undergoes full testing, maintenance, and cleaning when it is returned to the depot, ensuring that it is ready for quick shipping if the need arises.

John concludes, “As well as saving me money versus my previous supplier, the Crestchic team made sure my load bank was delivered quickly so I did not lose any business. I’ll be returning to Crestchic for any future load bank requirements and will recommend that others give them a call.”

An increasing reliance on power, combined with the ongoing energy transition and current energy crisis, has resulted in increased demand for backup power generators. As industry and society as a whole become more averse to the risks of power outages, the generator market is predicted to grow from around USD 13.53 billion in 2021 to USD 16.90 billion in 2027. As the demand for backup power intensifies, so too does the need for load banks – an essential piece of testing kit that plays a crucial role in ensuring safe, reliable power across many industries. Paul Brickman, Group Commercial Director at Crestchic Loadbanks, explores the role of load banks as we start of the year.

What is a load bank?

Wherever there is standby power, there is also a need for a load bank – a device that is used to create an electrical load that imitates the operational or ‘real’ load that a generator would use under operational conditions – ensuring optimal operation.

A load bank can be used for a variety of applications, whether testing a diesel generator as a standby power supply, verifying the condition of a battery or UPS, or applying a full load to keep equipment running at its optimum efficiency. In short, the load bank is used to test, support, or protect a critical backup power source and ensure that it is fit for purpose in the event that it is called upon.

Energy crisis – Increased reliance on power

According to the International Energy Agency, global electricity demand grew by almost six percent in 2021, driven by growing global populations, increasing digitalisation, and a greater focus on sustainability. The growth is showing no signs of abating, with McKinsey predicting that power consumption will triple by 2050 as electrification and living standards grow.

As a result, organisations across all sectors are increasing their reliance on a secure, constant power supply to keep operations flowing as expected. However, just as with any engine, maintenance is key to ensuring that generators will start when required – making it vital that anyone investing in a generator also explores the purchase or hire of a load bank.

Energy transition

Efforts to address climate change are leading to increased electrification across industry, the transport network, and beyond. This uptick in demand for power is coupled with the need to generate power from renewable sources – resulting in a rapidly-changing energy landscape. The rollout of renewable power sources such as wind and solar brings with it ongoing investment in the power generation mix, as well as a renewed focus on how power systems are designed and operated.

When harnessing natural sources of power, which are reliant on the wind blowing and the sun shining, managing a stable and constant supply can be challenging. For this reason, there is an increased need for backup power options, grid balancing solutions, and better-connected grids. This often involves the use of generators, which are used to increase or decrease generation, correct frequency deviations, and balance supply to demand. Often a stopgap measure, generators are typically installed to run as standalone alternatives to the grid to provide an alternative power source during grid outages. Yet, while their role as a reliable backup power source can keep consumers from being plunged into darkness, businesses from downtime, and hospitals from being unable to power vital equipment, generators are only a reliable source if properly maintained – and the only way to do that is to use a load bank.

The energy crisis

In the midst of the energy transition, Russia’s invasion of Ukraine has had far-reaching impacts on the global energy system, disrupting supply and demand patterns and impacting trading relationships. As well as causing a prolonged shortage of power (most notably in Europe) the crisis has also seen energy prices rise, impacting households, industries, and entire economies.

Where shortages threaten, governments may be forced to enact load-shedding strategies – a term used to describe the prioritisation of power allocation to hospitals and critical infrastructure. For businesses, this prioritisation process may mean being without power for period of time – impacting productivity and profitability. For this reason, many businesses are investing in backup power, ensuring that they can keep operating in emergency conditions if power cuts are implemented. In France in particular, the government has been clear: Businesses have been advised to make sure all emergency power generators are working, making load banks critical to meeting government recommendations.

A digital-first society

While the Digital Revolution has its roots in the 1960s and 70s, when technology started the transition from mechanical and analog to digital, the pandemic fundamentally shifted the way we live and work, necessitating a move to “digital first” almost overnight. A McKinsey study estimates that during the first eight weeks of the pandemic, digital channel adoption fast-forwarded seven years. As well as forcing companies to accelerate their digital strategy and adoption, this transition also reset expectations for customers, who now expect companies to offer an array of digital services and interactions – with 100% uptime.

To meet the challenges posed by an increasingly data-driven world, the data centre sector has experienced fast growth – with an anticipated 10.5% CAGR from 2021 to 2030. In a sector governed by strict SLAs and expectations of continuous uptime, the issue of downtime continues to dominate the sector. A report by the Uptime Institute (UI) at the end of 2022 identified that data centre outages were becoming increasingly costly – both in terms of downtime, reputational damage, and lost data. Crucially, data from the UI showed that the biggest causes of power-related outages were uninterruptible power supply failures, followed by transfer switch (generator / grid) and generator failures – reinforcing that implementing a robust load bank testing regime is key to data centre uptime.

Customer SLAs and zero-downtime

Research from Zendesk suggests that 80% of customers say they’d switch to a competitor after more than one bad experience. With customers demanding a fast and efficient service, regardless of industry, businesses can’t afford operational inefficiency. In a world where zero-downtime is a critical part of business success, having access to reliable power supplies is non-negotiable – and will continue to entail the deployment of generators and load banks.

The role of load banks in the energy crisis

The growth in demand for generators is a clear sign that businesses are reviewing their continuity and energy resilience plans. Load banks are a critical part of that planning – with issues around grid reliability, energy shortfalls, and the transition to more sustainable power sources, it has never been more important that operators test their backup power systems. By carrying out testing and maintenance, fuel, exhaust, cooling systems and alternator insulation resistance are effectively tested and system issues can be uncovered in a safe, controlled manner without the cost of major failure or unplanned downtime.
